Long story short, replaced 30RH trans with rebuilt year ago. During initial driving, TV cable came off several times. Didn't realize 1 time for several miles. Possibly the initial start of breaking the trans. Wheeled only for year no street driving. Started street and wasn't going into tc lockup. Had trans shop look into it. TC was correct, but ball was blocking lockout. During inspection, filter and pan full of metal debri. Yr old trans is done. Brought original trans to shop, rebuild and they install. After install, notified tcase is cracked at shift detent plug.
So how does that happen?
Area of concern - item #2 on diagram.
My only thought is detent spring/ball is frozen.

My guess would be that it wasn't getting lubricated.

Maybe the bolt was torqued too much.

I would think that the bolt would have stripped out if that was the case. If not then you'd see a crack going vertically where the threads are.

Tcase has not been touched inside. Only removed, maybe for the second time since I've owned the TJ since 2005, once last year when I did the trans swap with a newer trans (that was rebuilt but still behind a 2.5l).
I sealed it up, put the bent skid back on, and checked level. Pretty high but I'm on an angled driveway (steep part is 23*).
Before applying gasket sealant, I check to see if the detent had an issue. Shift into 4hi/lo and back to 2wd. Didn't see the crack open.
Wheeling tomorrow (pulling on trailer) to see how trans reacts, at KanRocks Crawling 4 Downs event.
