Well I finally found / made time to rebuild the top end on my 91 YJ. The engine has 136,000 miles and making enough lifter noise to bother me, along with exhaust leaks that needed attention as well as low power output due to the 33" tires. I had a 4.0L TB, screaming demon ignition coil already installed.
I installed a Hesco RVOB cam in the advanced position with cloyes double roller timing chain as recommended by Hesco. I also installed a Hesco prepared head with Hesco performance valve springs and milled to 57cc combustion chamber volume, I port matched the head to the intake / exhaust gasket myself. I also installed a pacesetter header and electric fan to finish things off, and used a Chiltons manual for reference when needed.
The installation went well, the only problem encounterd was removing the star screws that mount the timing chain tensioner to the block,the timing chain tensioner isn't used with the cloyes timing chain and must be removed.
The engine runs great, has a nice little lope to it when idling due to the cam, and nice exhaust note also. The first thing my wife said was, "It sounds much more powerful". I would like to be able to say it runs like a small block chevy but it doesn't.
Overall I'm pleased with the outcome of the rebuild, the engine has much more power than before, I'll stay away from HP and torque predictions, but will say it is much, much stonger. It starts great and pulls hard form idle to redline, I wouldn't go to the trouble and expense to do these mod's just to get more power if nothing is wrong with your engine. But if you've got to go into the engine anyway and want to beef it up I definetly recommend Hesco parts and these mods.
When I get 4.88's installed it will be a real screamer, borderline dangerous I hope !!!!!!!!!!!!!

Talked to the wife yesterday, she's been driving the YJ all weekend. She swears up and down it's running even stronger everyday????? I assume the computer is adjusting to the engine modifications, can't wait to see for myself, it was running great anyway !!!!!!!!!!!!

Sounds like a great rebuild project. Good to hear that it went well for you. Hesco you say? I'll have to check into that. My tj is still in good shape and the yj  engine has recently been rebuilt. Bored .30 over shaven deck and head with a complete valvetrain rebuild. Seems like the cam is stock and it's still running the 2.5L tb and stock coil but it's much stronger than the tj engine even with 33's and 4.10's. I'll look into hesco for a cam though. :evil:
02 2.5.L automatic: 4.0L t.b., 4.0l air intake, K&N filter, Scream'n Demon coil, 8.5mm MSD Super Conductor plug wires, Stage 1 Jet Chip, 29" BFG all terrain KO's. Taurus E-fan, Hummer front bumper, Skyjacker high capacity trans pan, 48" hi-lift, Rubi susp w. 3/4" BB.

I have to agree with my wife, the YJ seems to be running even stonger now than right after the rebuild. I have nothing but good things to say about Hesco and highly recommend them based on my experience with them. Can't wait to get some 4.88's in it.

I'm working from memory here but will try to list the price of the parts as best as I can remember them.
Hesco RVOB cam kit including lifters and the Cloyes double roller timing chain - around $550.00 ( current prices can be found on Hesco website)
Hesco prepared head with high performance valve springs, milled and cc'ed to 57 cc's was around $500.00 to the best of my memory ( I could have saved money by having my head done but wanted to save time so purchased the head from Hesco) I still have the original for now, I may sell it.
Pacesetter header $150.00 +/-
Electric fan with thermostat $100.00 +/-
Gaskets, plug wires,plugs,  gasket remover, harmaonic balancer puller and incidentals probably $150.00 to $200.00 maybe even a little more.
 Altogether I estimate I spent about $1500.00 +/- and did all the work myself, I could have saved some money by having my head redone but didn't want to wait and can still sell it if I want to, to recover some of the expense.
The engine runs great, but because of the cost I wouldn't spend that much for the power return if my engine was running good. There's only so much to get from the little four banger without getting really crazy and probably affecting reliability, if you were to do the same work to a small block chevy for instance the returns could be huge if done properly because of the larger displacement.
All I want now are those 4.88's, maybe I should name the old YJ, project black hole.

hey Beachbum I was talking with bennie from hesco about month ago and I told him I had some back fireing on take off and he had me reset the distributor.I got to it last weekend and noticed a big differrance in power gains and how smoothe it revs up.Now last night I filled up and I gained 3mpg.Did he say anything to you about it?Also my backfire went away and it holds highway speeds much better now.

I've had absolutely no problems at all with mine, it has ran great since the rebuild. Maybe you had the distibutor installed 1 tooth off ? Anyway, I'm glad to hear it's running good now. Are you happy with it?

Sorry about the confusion  I didnt mean one tooth off when I said rest it.I ment he had me cut the tabs off on the base of the distributor that keep it from rotating.Then he had me rotate it to the right untill it started missing and mark it and the same to the left and then center it between the two marks it was real simple to do.I think it has to do with the timming chain being in the advanced position.Its at least worth the call to bennie to know wether it would benafit you or not.It made a differance for me I was jsut trying to see if you could benifit from it also I know any little bit helps with a 4 banger.I also think part of my back fireing might have been amplified by my MSD ignition.good luck to you

I appreciate the information, I have been wondering if you could do exactly what you descibed to play with the timing a little. I was wondering if the computer would try to compensate for any changes you made by rotating the distributor. Again I aprreciate you sharing the information and will call Bennie and see if I could gain anything from changing the timing manually as you describe.

The reported improvements sound like the 'puter adjusting, should get better yet.
