Well unfortionatly the time has come to handle my broken exhuast manifold stud.  it the lower one closest to the fan.  Any hints from past experiences.  im gonna try and use a reverse drill bit on it.  I thiks its sheered off flush with the head , so if worse comes to worse i will be drilling it out and useing a helo coil.  Any tips will be greatly apreciated.

Hit it with WD40, PB Blaster or CLP.  I'd probably see if the bolt turns with a punch and hammer.  The only thing holding the threads in is the grit in the hole.  The head snapped off so that takes the pressure off.  You might also try taking a dremel and cut a groove down the center to use a standard screwdriver.  If that doesn't work then use a small drill bit and try to drill it out.  Step up a size after you've drilled in a bit.  Hopefully it will come out in one piece.    If you're careful you can get it out without having to use a helicoil.

I have the same problem I haven't torn mine apart yet but I can see I'm missing the head (At least) to the bolt closest to the firewall.  I'm hearing this may turn into a huge headache trying to extract it!  I'll be trying to get it done myself but if that doesn't work I'll probably take it somewhere and have them fix it.  I'm going to try the clp thing and groove across the stud thing first.  then I was even thinking of tacking a nut to it, and trying to back it out with the nut?  I don't know if there's threads there, if so I'll probably try and thread a couple nuts on and try to back it out that way.  Sounds like a big PITA either way!

yea well i lent my jeep to my mom one day and she decided to take it to midas.  I met her there, to find out what they say.  Well they want to do like 15 flushes.  They want to do this oil flush, its only 60 bucks,  power pressurew flush to remove all sediment from the coolant system anouther 100 bucks.  200 bucks alone to remove the stud, that only if they can, if they hav to drill it they said anouther 400 bucks.  In the end the guy was like it will cost about 1000 bucks.  I said to the guy are you joking, he was like well dont worry it should improve your gas millage.  Oh and the best part was i had to point out the bolt missing from the exhaust manifold, the guy couldnt find it.  O yea and the real joke was he wants to charge me 50 bucks each for the gaskets.  I just said pretty much F**k That and left.  I went to the autoparts store today got the one gasket 15 bucks.  Ill  keep ya'll updated on this fun project.

My local dealer told me they would charge around $200 for labor and parts to boot!  I figure I'll order all the parts and give it a shot first.  That's funny about the coolant flush!  I was at some little quickie oil place not too long ago and he tried the same thing.  He also wanted to sell me an "off road" filter and "4x4" oil.  No thanks.  He showed me his little coolant tester and that it was in the "Danger" zone.  He tried telling me that I was going to blow up my motor if it wasn't changed soon...good try I just checked my fluid a week earlier!

I personally have done the weld on a nut thing. Works pretty good as long as you clean it up with a wire wheel first. I did kind of cheat having access to a 480V Millermatic 251 though. AWESOME welder.

i could try that i hav a arc welder, an old craftsman, ill try the dremmel thing first, or maybe if im lucky i will be able to grab it with a pair of visegrips doubt it tho

come to think of it the stud closes to the fan on my jeep exost manifod is broken off/ missing too.. i should look into that now that i just got a new downpipe instaled last week and it is driveable.

well its out and boy was it a b*tch.  it was sheered about a 1/16 of an inch in side the hole, so the whole dremal/ slot idea was gone.  My friend came over with a set of reverse drill bits, didnt work.  Went to sear, bout a screw extractor, came home that broke insode the hole.  So we then had to drill through the harden steel extractor.  So in the end we had to drill out the bolt completely, smoked like 4 drill bits, and had to take a head bolt out in order totap the hole completely, so a head gasket is prob next on the list.  In the end it is fixed thanks god  :D .  After the repair took it for a drive, its run alot smoother, and has more power, as for the noise factor well its still pretty loud, but at least it isn't ricer loud.  I'd say if your a noobie at working on cars u shouldn't attempt this one on your own.

P.S.- While in there we noticed the motor mount was shreaded, so we alos did that.

Mine was leaking at the back cylinder and on the 89 your intake has to come off too so I know what you mean, I got a new exhaust manifold on Ebay for $25 just in case my old one was cracked or warped and now it's great.
