Trouble with clutch after swapping NV3550

I swapped in an NV3550/Dana300 by following YJ4Rox's info on Pirate. I have the drivetrain all bolted up, the clutch assembly is correctly assembled and it has the custom pilot bushing...but I cannot disengage the clutch.

I extended the slave cylinder rod by 3" (I started long by just welding another rod on to the end so I could cut down as needed) and it is definately long enough. Near as I can tell, the clutch fork is properly positioned (it has that aligning groove in the bellhousing). The slave cylinder is new, the system is bled, the pedal moves the rod.

I am just at a loss. I cannot figure out why the system does not perform properly. If I start the Jeep in gear with the rear driveshaft out, the output on the case spins as it should. If I start the Jeep in neutral, it is impossible to shift into gear and the motor just bogs if you press hard enough.

My only possible ideas are that the clutch is warped, the pressure plate is broken, or the thickness of the new clutch is significantly thicker than the stock and there is not enough travel on the pressure plate to disengage.

If anyone could help me, it would be greatly appreciated. I am totally burned on this to the point where I have to start looking for a beater car to drive around. Today marks two weeks on this project that was supposed to only take a day or two. Thanks all.

Just for future reference, it was a bad pressure plate. :)

Yeah, thanks a lot! scared me half to death there.  I still haven't installed my nv3550, still haven't got the nv4500 pilot bearing. Was afraid I might half to buy something else too :lol:

Yeah, I had a helluva time getting the right clutch from Autozone. They kept sending me a 9.5" clutch instead of the 9". I finally had to order an entire clutch kit to get the right damn thing. If you don't already have it, measure that darn thing before you walk out!

The tranny goes in like cake, it's as simple as pulling one down, putting another up. The most annoying part was the tranny mount. I bought the one for that tranny as I couldn't see any possible was of modifying the AX5 mount without some fabbing. It has four bolts going down and because the skid isn't exactly flat where the mount goes, I can't get all four studs to mount solid. Looks like a new tranny crossmember is in the works some time in the future.

One last thing, good lord is that transmission noisy! You can hear the synchronizers and everything!

I've heard they were noisy, I plan to run a thicker than stock oil in it anway just because I like a nice tight feel. I've also got a hurst short throw shifter that came with the nv3550 I bought as well. Haven't got the clutch disc yet, thanks for the tip! Did you have to modify transfer linkage? Is changing the pilot bearing really neccessary?

Yes, the transmission is very noisy, although it quieted down to barely noticable when I screwed down the inspection cover on the tranny tunnel. Whatever oil you use, make sure it's approved by NVG. I hear the synchros can go  bad quick if you don't use approved stuff.

It is absolutely necessary to get a new pilot bearing. There is no way the input shaft will fit inside the old pilot bearing, in addition, since the input shaft on the 3550 is shorter than that on the AX5, the pilot bearing must protrude out about a half inch from the flywheel to get a solid engagement. I actually have another pilot bearing that was lathed and reamed from oil impregnated bronze that I could sell you. I asked the machinist to go ahead and do the whole 6" piece of bronze, but since it was oiled, he got fed up after 2 were cut.

For the transfer case, normally you will have to modify the linkage, but I swapped in a Dana 300, so I junked the 231 set up. Right now I'm not using any shifters for the Dana 300 because I don't want to cut a hole in my passenger floorboard, but eventually I will get cable shifters.
